    		 Lead-free soldering overcomes increased melting point problem

    The removal of lead from solder, however, has led to a number of complications, the main one being an increase in melting point, which can result in quality and stability problems. Stefan Hofmann reports.

    In line with global aspirations to reduce environmental pollution, the use of lead-free solder becomes compulsory across the European Union from 1st July 2006. In anticipation of this, several new lead-free alloys have been developed, including tin and copper, tin and silver, and tin, silver and copper, and are already being used. Lead-free solder also downgrades the process ability owing to lower wetting and changes to flow behaviour.
    The new lead-free alloys are more temperature sensitive than conventional solder. It is important, therefore, to avoid increasing the process temperature as the longer cooling time can lead to micro cracks. In addition, higher soldering temperatures can result in black layers on the soldering tip making it unwettable causing early fallout (charred flux, oxidised tin, tin-copper-iron fusion). Meeting the challenges presented by lead-free solder, therefore, requires new soldering tools. Weller has developed highly effective and economic soldering solutions that address these troublesome lead-free problems.

    New demands on soldering tools

    The higher melting points of the new lead-free alloys demand specific requirements from hand-operated solder tools. Soldering irons must have higher power, optimised temperature control and better thermal conductivity to reduce heat loss at the soldering tip. The higher melting points result in more thermal energy being required to melt the alloy. One way to achieve this is to simply increase the iron temperature (raising the temperature by 40°C increases the thermal energy need by 2 to 3 times). The problem with doing this is that at higher temperatures flux burns off immediately and cannot perform effectively. Flux is essential to the soldering process as it deoxidises the metal surfaces and facilitates the diffusing of the metals into each other. The trick to over coming this is to be able to rapidly transfer increased amounts of thermal energy at lower temperatures. This requires more technically efficient hand held soldering tools.
    It is also essential to optimise soldering tip selection. A soldering tip has two main tasks1) to transfer thermal energy as efficiently as possible;2) to carry solder to the joint in combination with flux. The higher tin content of lead-free solder, however, reduces the lifetime of the tip, owing to iron leaching at higher temperatures. In practice, shorter, thicker tips are more effective in lead-free soldering as they transfer the heat needed into the solder joint without increasing the process temperature. This reduces thermal stress on components and PCBs and minimises damage to the solder tips.
